EcoVision LLC Case Study

Client: Confidential Wind Farm Operator (Nebraska)

Service: Full-Scope Infrared Inspection – Wind Turbine (Interior & Exterior)

Date: March 2025


Objective

The client contracted EcoVision LLC to perform a non-invasive thermal inspection on a Nordex N117 wind turbine. The goal was to identify early-stage faults in electrical and mechanical components, both inside the nacelle and at ground level, to improve preventive maintenance and avoid unplanned downtime.


Scope of Inspection

    • Interior (Nacelle & Tower)

      • Generator windings and bearings

      • Power converters & switchgear

      • Control panel terminals and cables

      • Yaw motors and hydraulic systems

    • Exterior

      • Tower base and access door (for thermal insulation gaps)

      • Ground-level transformer pad

      • Blade root area (visible sections for delamination or heat anomalies)

      • Ground cables and junction boxes



    Inspection Process

    • Conducted during low wind speeds under controlled safety conditions.

    • Utilized FLIR T-Series infrared camera with thermal resolution.

    • FLIR Drone UAS thermal imaging.  

    • Collected over 150 thermal images and videos during a 2-hour session.

    • Compared thermal anomalies against baseline operational temperatures provided by the turbine OEM.



    Key Findings

    1. Overheating in Power Converter

    • Infrared scan revealed localized heat buildup (~45°C above baseline) on an IGBT module.

    • No external alarms triggered yet — caught before failure.

    2. Hot Spot on Generator Bearing Housing

    • Slight temperature spike near the non-drive end bearing.

    • Indicated early-stage lubrication degradation or misalignment.

    3. Loose Terminal in Ground Control Panel

    • Detected elevated temperature (+28°C) on a neutral terminal in the base control panel.

    • Risk of voltage instability or eventual arc fault.

    4. Insulation Gap in Tower Base

    • External scan showed a distinct cold bridge along a vertical weld seam.

    • Recommended weatherproofing and thermal sealant reinforcement.



    Recommendations

    • Immediate service on power converter to avoid failure under high load.

    • Schedule preventive maintenance for generator bearing inspection and lubrication check.

    • Retighten and torque-check all base control panel connections.

    • Reseal tower base insulation to minimize energy loss and environmental exposure.
